EV Battery Factory Safety Signs: Hazards Unique to India's Electric Vehicle Manufacturing Boom

By Super Admin ·

A New Industry Creates New Hazards

India's electric vehicle manufacturing sector has gone from niche to national priority in under five years. With production-linked incentive (PLI) schemes, ACC battery gigafactories, and every major OEM announcing EV plans, there are dozens of new EV battery manufacturing and assembly facilities being built across India right now. And these facilities have hazards that traditional factory safety signage programmes do not cover.

A lithium-ion battery is, to put it bluntly, a controlled energy storage device that can become an uncontrolled energy release device (read: fire, explosion, toxic gas release) if mishandled. Traditional safety sign catalogues designed for mechanical manufacturing do not include signs for thermal runaway, hydrogen fluoride gas release, or DC arc flash hazards. This article fills that gap.

Hazards Unique to EV Battery Manufacturing

1. Thermal Runaway Risk

Lithium-ion cells can enter thermal runaway if punctured, overcharged, or exposed to excessive heat — leading to fire, explosion, and release of toxic gases including hydrogen fluoride (HF).

Required signs:

  • "Warning: Lithium-Ion Battery — Thermal Runaway Risk"
  • "Do Not Puncture, Crush, or Short-Circuit Cells"
  • "In Case of Battery Fire: Use Only Class D Extinguisher / Sand" — water can react with lithium
  • Emergency response procedure boards for thermal runaway events

2. High Voltage DC

EV battery packs operate at 300-800V DC. DC electrical hazards are different from AC:

  • "Danger: High Voltage DC — 400V / 800V" (specific voltage marked)
  • "Danger: DC Arc Flash Hazard"
  • "Insulated Tools Only"
  • "Isolate All Connections Before Servicing"
  • Electrical-rated PPE signs — insulated gloves rated for DC voltage, face shield

3. Electrolyte Handling

Battery electrolyte (typically LiPF6 in organic solvents) is flammable, corrosive, and toxic:

  • GHS pictograms: Flame + Corrosion + Health Hazard + Exclamation Mark
  • "Emergency Shower" and "Eye Wash Station" within 10 seconds' walk
  • Respiratory protection mandatory in electrolyte filling areas
  • "No Water — Electrolyte Reacts with Moisture"

4. Dry Room / Low Humidity Zones

Battery cell manufacturing requires extremely low humidity environments (dew point -40°C or below):

  • "Dry Room — Dew Point Monitored"
  • "Limit Exposure Time — Dry Skin and Respiratory Risk"
  • "Drink Water Regularly — Dehydration Risk"

5. NMP (N-Methyl-2-pyrrolidone) Handling

NMP is used in cathode slurry mixing — it is a reproductive toxicant:

  • GHS Health Hazard pictogram
  • "Reproductive Toxicant — Special Precautions Required"
  • Full-body chemical protection signs

Emergency Response Signage

EV battery emergencies are different from conventional fires:

  • Water mist/spray systems (not water jet — which can spread thermal runaway)
  • Dedicated battery fire assembly points — further from the building than standard (toxic gas plume)
  • "Evacuate Upwind" instructions
  • Toxic gas monitoring alert signs
